“We need more storage space.”
The Warehouse Manager was convinced.
Finished goods were filling every available corner. Pallets were blocking aisles, and the team was struggling to find space for incoming material.
His solution was simple.
Build a bigger warehouse.
But the Plant Head asked him to check one number first.
“How many days of production are sitting here?”
The team investigated.
Some products had been waiting for weeks.
Others had been produced months before the customer needed them.
Then they checked the production plan.
The factory was making large batches to reduce machine changeover time.
But customer demand was much smaller.
Every time production completed a large batch, inventory grew.
The warehouse was not the real problem.
The factory was producing too much, too early.
The team introduced smaller batches and aligned production more closely with customer demand.
Gradually, the piles of finished goods began to shrink.
They needed less space without building a bigger warehouse.
This is the power of Just-in-Time manufacturing: produce what is needed, when it is needed, in the quantity needed.
Of course, smaller batches must be supported by reliable processes, quick changeovers and dependable suppliers.
Before expanding your warehouse, ask why your products are waiting so long to leave it.
Sometimes, the fastest way to create more space is to stop filling it.
