“The new system is ready. Why are you still maintaining the old records?”
The Production Manager was frustrated.
The factory had invested in a digital production monitoring system.
Machine data was collected automatically.
Production reports were generated in seconds.
But one experienced operator continued maintaining his handwritten production notebook.
The manager asked him to stop.
The operator replied:
“Last Thursday, the system showed that Machine 4 was running. But the machine had actually stopped for 40 minutes.”
The manager investigated.
The operator was right.
The machine’s sensor detected that the motor was powered on, but it could not identify that the machine was waiting for material.
The dashboard showed running time.
The factory needed actual productive time.
The engineering team added better machine-status signals and clear definitions for running, idle and stopped conditions.
They also involved operators in validating the data.
Gradually, the handwritten records became unnecessary.
The digital system finally reflected what was happening on the shop floor.
This is an important lesson in Industry 4.0 and data integrity.
Digital systems are only useful when the information they collect accurately represents reality.
A beautiful dashboard cannot compensate for incorrect data.
Don’t digitize your assumptions.
Digitize what is actually happening on the factory floor.
