What is Jidoka in Lean Manufacturing?

Jidoka is a Lean Manufacturing principle that enables a process or machine to detect an abnormality and stop or alert the operator so the problem can be addressed immediately.

It is often described as automation with a human touch.

In simple terms

Imagine a machine producing plastic components.

If a component is missing a required feature, the machine detects the abnormality and stops production or triggers an alert.

Instead of producing hundreds of defective components before someone notices, the problem can be identified early.

Simple Example

A factory uses an automated machine to assemble electrical connectors.

Occasionally, a terminal is inserted incorrectly.

Without an error-detection system, the defect may continue through several operations before being discovered.

With Jidoka:

1️⃣ The system detects incorrect terminal insertion.

2️⃣ The machine stops or alerts the operator.

3️⃣ The team investigates the cause.

4️⃣ Production resumes after the issue is corrected.

5️⃣ The team introduces measures to prevent recurrence.

Key Elements of Jidoka

Detect – Identify an abnormal condition.

Stop or alert – Prevent the problem from continuing unnoticed.

Correct – Address the immediate issue.

Prevent recurrence – Improve the process so the same problem is less likely to happen again.

Important Insight

Jidoka does not mean stopping a machine for every minor variation.

The detection criteria should be appropriate to the process, and the response should protect quality and safety without creating unnecessary interruptions.

Where Can Jidoka Be Applied?

  • Automated assembly lines
  • CNC machining
  • Packaging operations
  • Electronics manufacturing
  • Defect detection systems
  • Material feeding and assembly processes

Benefits

  • Earlier defect detection
  • Reduced production of defective parts
  • Less rework and scrap
  • Faster response to abnormalities
  • Better process reliability
  • Improved quality at the source

Practical Insight

Traditional inspection may discover a defect after it has been produced.

Jidoka helps build quality into the process by detecting abnormalities when they occur.

The goal is not simply to stop a machine it is to identify the problem, correct it, and prevent it from happening again.
